How to Improve Diesel Fuel Economy: 10 Changes That Actually Work

2. Tire Pressure — 5 PSI Low = 3% MPG Loss

Diesel truck tires lose about 1-2 PSI per month naturally. A tire 5 PSI below spec increases rolling resistance enough to cost 3% in fuel economy — that’s roughly 0.5 MPG on a truck getting 16 MPG. Run all four tires at the sidewall-max pressure for highway trips (not the door sticker pressure, which is a compromise for ride quality).

A 6.0 Powerstroke or 6.6 Duramax burns about 0.8 gallons per hour at idle. A 6.7 Cummins is similar. If you warm up for 15 minutes every winter morning and idle through the drive-thru and at job sites, you can easily burn 5-10 gallons a week doing nothing but making noise.

How to apply it:

Changes 4-6: Under $200 Mods

These are bolt-on or buy-and-install changes. Each one has real data behind it.

4. Cold Air Intake — 1-2 MPG on Highway

A quality cold air intake replaces the restrictive factory airbox and paper filter with a larger-diameter tube and a high-flow cotton or synthetic filter. On a turbo diesel, the difference is measurable: cooler, denser intake air means the turbo doesn’t have to work as hard to hit the same boost level, and the intercooler has less heat to shed.

The high-quality cold air intake system reduces fuel consumption by 1-2 miles per gallon.

Expect 1-2 MPG on the highway, more noticeable at steady-state cruise than in stop-and-go. The MPG gain alone won’t pay for the intake in six months, but combined with a tune and exhaust, the three work together.

5. Low-Rolling-Resistance Tires — 2-3 MPG (But There’s a Trade-off)

Buy a tonneau for security, weather protection, and a cleaner look. If it happens to save a little fuel, great. Don’t buy it expecting your fuel bill to drop noticeably.

Changes 7-9: $500+ Upgrades

These are real mods with real payback — some slow, some fast.

7. Custom Tuning — Efficiency Tune, Not Race Tune

A proper ECM tune can optimize fuel timing, injection pressure, and turbo vane position for efficiency rather than power. An efficiency tune runs leaner at cruise, advances timing slightly, and locks the torque converter earlier. Combined, these changes can deliver 2-4 MPG on the highway.

The key:

get an efficiency tune, not a “tow” tune or a “race” tune. Tunes labeled “economy” or “mileage” adjust parameters for minimal fuel consumption at part throttle. Performance tunes add fuel and timing for power — the opposite of what you want. Most tuners have a dedicated economy mode.

Cost: $400-$700 for a tuner with canned economy tunes. Custom dyno tuning: $500-$1,000. The payback period on fuel savings alone is 12-18 months for most drivers.

8. Exhaust System — Reduce Backpressure, 1-3 MPG

A 4" or 5" turbo-back exhaust (with or without DPF, depending on your truck and local laws) reduces exhaust gas temperatures and backpressure at the turbo outlet. Lower backpressure means the pistons don’t have to push as hard against the exhaust stroke, and the turbo spools more freely. The result is 1-3 MPG — more noticeable on trucks that tow heavy or run at high EGTs.

Cost: $400-$900 for a quality 4" turbo-back. 5" adds $100-$200. DIY install in 2-4 hours with basic tools.

9. DPF Delete — The Forbidden 3-5 MPG Gain

Let’s be clear: DPF (Diesel Particulate Filter) deletes are for off-road and competition use only. But if we’re being honest about diesel MPG, the DPF is the single biggest fuel economy drag on any 2008+ diesel truck. The filter traps soot, then periodically burns it off during “regeneration” — a process that dumps raw fuel into the exhaust to hit 1,100°F+. Every regen cycle costs roughly 0.5-1 gallon of fuel for zero miles traveled.

The exhaust system at the rear of the turbine can save 3 to 5 miles of fuel consumption.

If your truck runs empty or light-towed most of its miles, and you spend hours at 75+ MPH, the factory 3.73 or 4.10 gears are holding you back. Switching to 3.31 or 3.55 gears drops highway RPM by 200-400 RPM at the same speed — right into the diesel efficiency sweet spot.

A truck turning 2,200 RPM at 75 MPH with 3.73 gears turns 1,955 RPM with 3.31 gears. That 245 RPM drop can be worth 2-4 MPG at highway cruise. Over 100,000 miles, that’s $2,500-$5,000 in fuel savings.

The downsides:

You lose some off-the-line punch and tow capacity. If you tow a 15,000-lb fifth wheel, keep the 3.73 or go 4.10. This is for the highway commuter who tows a boat or utility trailer on weekends. And the swap itself costs $1,500-$2,500 for parts and labor — it’s a one-time cost, but a big one.

  • Intake “tornados” / throttle body spacers: A metal spiral you insert into the intake tube, claiming to “swirl” the air for better mixing. On a direct-injection diesel, fuel is injected directly into the cylinder at 25,000+ PSI — an air swirl 18 inches upstream in the intake tube does absolutely nothing. Worse, it’s a restriction.

  • “Fuel catalysts” / fuel additives claiming 10-20% MPG: If a bottle of $10 additive could increase fuel economy by 20%, every truck manufacturer would buy it by the tanker. Quality fuel additives (Power Service Diesel Kleen, Stanadyne, Hot Shot’s Secret) are useful for injector cleaning, cetane boost, and lubricity — but their MPG effect is 1-3% at best, not 20%.

  • Hydrogen generators / HHO kits: These claim to split water into hydrogen and oxygen using the truck’s alternator, then feed the hydrogen into the intake. You’re converting diesel into electricity, electricity into hydrogen, and hydrogen back into motion, with losses at every step. This is a net negative for MPG.

  • Electric “superchargers” / bilge-blower fans: A $30 computer fan in your intake tube does not produce positive manifold pressure on a 6.6L diesel. At wide-open throttle, it’s a restriction — the engine is sucking air faster than the fan can push it.

  • “MPG chips” that plug into the OBD-II port: Most of these are empty boxes with a blinking LED. They don’t reprogram anything — they’re not connected to the CAN bus in any functional way. If a $50 plug could add 5 MPG, it would come from the factory.
