You CANNOT go back to the OEM-style Motorcraft element without also swapping the cap back to the genuine Motorcraft oil filter cap. Socket size note: There is some variation in socket sizes across vehicles and videos. Before You Start: The 6.0L Has Two Fuel Filters

Most owners only change one. You have to change both:

  • Primary FD4616 — inside the HFCM (Horizontal Fuel Conditioning Module), on the driver’s side frame rail between the engine and fuel tank. Contains the water-fuel separator. This is the one most people skip.
  • Secondary FD4616 — spin-on canister on the top of the engine, just to the right of the oil filter (FL2016). Distinguished from the FL2016 by the fuel line fittings on its housing.

Part 1: Drain the HFCM Water Separator — And Why You Start Here

Step 1.1 — Locate the drain valve

The HFCM water-fuel separator drain valve is on the bottom of the HFCM housing, on the driver’s side frame rail.

Step 1.2 — Identify your drain plug type

Factory spec: 6mm Allen. Check yours first — many have been rounded off and replaced with a T40 Torx or 19mm bolt.

⚠️ Critical warning (Wade, Thoroughbred Diesel): “If you don’t be very, very careful with this, you’ll round it out. If you don’t want to fool with it, don’t fool with it. It will round off. Use an old Allen wrench — something that you’ve got that you don’t care about.”

Step 1.3 — Drain

Place a quart container directly beneath the drain valve. Loosen it and let the HFCM drain for at least 25 seconds (Ford manual spec) until you see clean fuel.

Tip: Place shop towels above the drain point on the frame rail — fuel runs backward along the frame when you loosen the HFCM cap, and the towels will catch it and direct it into your bucket.

Once drained, reinstall the drain plug hand-tight only. Do not use a tool — “there’s only one real thread in there.”

Part 2: Change the Primary Fuel Filter (HFCM — Frame Rail)

Step 2.1 — Access the cap

Using the 36mm socket (or Snap-On S3624), reach through the frame rail with a short extension and swivel head ratchet.

On 4WD trucks, you need a 24-inch extension to get past the transfer case. Route the extension behind the transfer case and reach forward toward the HFCM.

From Thoroughbred Diesel: “I also like to use a swivel head ratchet, because I like to get the ratchet at an angle to clear this cross member here, and a short extension works just about perfectly for me.”

Step 2.2 — Loosen and remove

Place shop towels above and below the HFCM to catch fuel that will run backward on the frame. Loosen the cap with your ratchet — you’ll start getting fuel immediately.

From the 2005 Excursion video: “I’m going to go ahead and throw some towels back here, kind of soak it up. I’ve also got one underneath the conditioning module, catch a little bit of residual. That should keep you out of the mess.”

Once loose enough to remove by hand, finish unscrewing by hand. Pull the cap out, conscious of the brake line nearby.

Step 2.3 — Remove the old filter

The old FD4616 usually comes out with the cap. If not, pull it manually. There is a retaining clasp on the filter that snaps into the cap — separate them carefully.

Step 2.4 — Inspect the old filter (and check weep hole orientation)

From Thoroughbred Diesel: look at the thick end of the old filter (the end that was inserted deepest into the HFCM).

  • If the entire end is saturated with diesel: the weep hole was facing up and the filter was working correctly
  • If there is a dry, unused section on the thick end: the previous filter was installed upside down — only 30% of the media was ever being used

From Wade: “These filters actually have a weep hole in them on the thicker part of the fuel filter. This is the end that goes in the conditioning module. This weep hole has to go up and that allows the fuel filter to fill completely. When I pull this out, the weep hole on this was down. This was my upside and this was the side of the filter that actually hadn’t been used.”

Step 2.5 — Clean and prep the cap

Clean the inside of the HFCM cap thoroughly — dirt accumulates in this horizontal module.

Roll the old O-ring off (it sits above the top thread on the cap). The large O-ring from your kit goes here. Roll the new O-ring to the top of the thread — don’t let it catch in the threads.

Lubricant: “I just lubricate it with diesel fuel. You can use motor oil, whatever you want to. I use a little bit of diesel fuel.” (Wade, Thoroughbred Diesel)

Step 2.6 — Install the new filter with correct weep hole orientation

This step is the most commonly skipped and most consequential:

The Motorcraft/genuine FD4616 has a locating tab on the thick end that corresponds to the weep hole. This tab must face up (toward the top of the housing) when the filter is installed.

Insert the filter with the locating tab toward the frame rail, then rotate the filter upright until it stops against the internal standard in the housing. This locks the weep hole into the correct position.

From Thoroughbred Diesel: “When you go to put this in, what you want to do is you want to make sure that you start the fuel filter with the locating tab towards the frame rail and then bring it back upright and it will catch. There is a standard inside of that fuel conditioning module, then it’ll stop it. And then you can go ahead and tighten and that’ll keep the fuel filter from turning around.”

If you don’t use a quality filter (Motorcraft, Wix, premium eBay copy), it may not have the locating tab — meaning the weep hole orientation is a crapshoot. This is another reason to avoid NAPA Gold and Baldwin.

Step 2.7 — Reinstall the cap

Seat the cap into the HFCM. Thread it on.

Tightening technique (Wade): “When I’m tightening the lid on this horizontal module, what I do is I tighten the lid until the gap has gone between the body of the canister and the lid itself. And then I just snug it from there and then you’re plenty tight.”

If using a torque wrench: 25 N-m (19 lb-ft). This spec is printed on the cap.

Step 2.8 — Verify the drain plug

Before moving on, check that the HFCM drain plug is tight.

Part 3: Change the Secondary Fuel Filter (Engine-Side Canister)

Step 3.1 — Remove the cap

The secondary fuel filter is on top of the engine, next to the FL2016. It’s the one with fuel line fittings on the side — the oil filter has no fuel lines.
